A Quality Inspector's Guide to Getting Gorilla Printing & Packaging Right

I review roughly 500+ custom print and packaging orders a year at a packaging supply company. After catching the same mistakes over and over—misaligned die cuts, color that drifts from the approved proof, adhesive that fails in cold storage—I put together a short checklist. Nothing fancy. Just the things I check on every order before it goes to a customer.

This isn't a theoretical guide. It's the actual workflow I use. If you're buying custom boxes, labels, stickers, flyers, or tape in volume, these are the five checkpoints that'll save you from reprinting a $5,000 batch.

Who This Checklist Is For

This is for anyone placing a custom print or packaging order—whether it's your first time or your fiftieth. If you're a marketing manager ordering 10,000 custom boxes, a business owner getting 500 business cards, or someone contracting for branded tape and labels, the principles are the same.

Most people focus on the design and the price. I focus on the specs that determine whether that design actually survives the production process. Here is where I start.

Step 1: Confirm Your Color Standard—Don't Assume 'CMYK' Means the Same Thing to Everyone

The question everyone asks is, "Can you match my brand color?" The question they should ask is, "What's your tolerance for color deviation?"

Industry standard for brand-critical colors is Delta E < 2. Above that, the difference is noticeable to trained eyes. Above 4, anyone can see it (Source: Pantone Color Matching System guidelines). But here's the thing: if your files are in RGB and the printer converts to CMYK, you're already gambling.

What I do: I ask for a Pantone reference for any brand color. Not just a hex code. Not a screenshot from a website. A Pantone number. Then I ask them to check the Color Bridge guide for the CMYK equivalent—because Pantone 286 C, for example, converts to approximately C:100 M:66 Y:0 K:2 in CMYK, but the printed result varies by substrate and press calibration.

And I always, always get a physical proof before the full run. Digital proofs lie. That's not a dig at anyone—it's physics. Screens emit light, paper reflects it. The two will never look identical.

Step 2: Verify Your File Resolution at the Final Print Size

This sounds basic, but I'd say 1 in 10 orders I review have image resolution issues. The file looks fine on screen at 72 DPI. At 300 DPI at final size? Pixelated.

Standard print resolution requirements (industry consensus):

  • Commercial offset printing: 300 DPI at final size
  • Large format (posters viewed from distance): 150 DPI acceptable
  • Business cards: 300 DPI minimum

Here's the math: if you have a 3000 × 2000 pixel image and you want to print it at 300 DPI, the maximum print size is 10 × 6.67 inches. Period. If you try to force it larger, you lose detail.

I once had a customer send a logo file that was 800 pixels wide for a 24-inch wide poster. They didn't understand why I asked for a vector file. The conversation went: "But it looks fine on my screen." Yes. On your 15-inch laptop. At 24 inches, it would've looked like a Minecraft texture.

Step 3: Check the Substrate—Paper Weight Isn't One-Size-Fits-All

Most buyers focus on the design and the per-unit price. They miss the substrate entirely—until the box arrives and it feels flimsy, or the business card bends in the wallet.

Paper weight conversions (approximate):

  • 20 lb bond = 75 gsm (standard copy paper)
  • 80 lb text = 120 gsm (brochure weight)
  • 100 lb cover = 270 gsm (heavy business cards and premium folders)

For boxes and rigid packaging, the game changes entirely. You're not just picking paper weight—you're picking board thickness. A 24 pt board (roughly 0.024 inches) feels different from an 18 pt board. And that difference matters when you're stacking 50 boxes on a pallet.

What I check: I compare the spec against the end-use. Is this box going through a fulfillment center where it'll be handled 20 times? Spec heavier. Is it a retail display box that needs to stand upright? Spec a thicker board. Does it need to survive a cold chain? Check the adhesive—not all tapes and sealants hold at sub-zero temps.

Speaking of which—if you're using tape for packaging, know your surface energy. This is the most commonly overlooked factor. Low-energy surfaces (like polyethylene or recycled cardboard) don't bond well with standard acrylic adhesives. You need a rubber-based or enhanced adhesive for those. That's why we offer high-strength tape specifically for tough applications—it's not marketing fluff, it's material science.

Step 4: Define Your Die Line Before You Approve the Design

Die lines are the cut paths for custom-shaped items: boxes, labels, stickers, pocket folders. If the design doesn't account for the die line, you'll get a box where the flap doesn't cover the seam, or a sticker where the edge cuts into the text.

Here's the rule of thumb: any element that's close to the edge needs to be at least 1/8 inch (3 mm) from the cut line. That's the bleed zone. If someone places a logo right at the die line, I flag it. It's not "close enough." It's "center it and give breathing room."

The most common mistake I see: designers treat the die line as optional. They think the printer will "figure it out." Printers will follow the file you give them. If the file has a 1/16 inch gap where it should be 1/8, they'll cut at 1/16. You can't blame them for following your spec.

Step 5: For Adhesive Products—Test for Real-World Conditions

If you're ordering custom labels or tape, the adhesive spec is non-negotiable. I can't tell you how many times someone ordered a standard acrylic label for a product that lives in a freezer. It fails in 48 hours. Or they use a standard packing tape on a recycled cardboard box, and the tape lifts after a week in storage.

Things I test for, in order of importance:

  • Surface energy: Is the substrate high-energy (metal, glass) or low-energy (polyethylene, wax-coated cardboard)?
  • Temperature range: Will the labeled product sit in a hot warehouse or a refrigerated truck?
  • Time to bond: Some adhesives take 24 hours to reach full strength. Rushing it is a recipe for failure.

And yes—the whole "gorilla glue for shoe soles" thing? It's a real use case, but only because people need a gap-filling, moisture-curing adhesive that expands into irregular surfaces. For most packaging applications, you don't want expansion. You want a controlled, clean bond. Different products for different jobs.

To be fair, the all-in-one adhesive doesn't exist. I get why people want one. But using the wrong tape or glue on a packaging run is like using a hammer on a screw. It'll hold—briefly—then fail when you need it most.

Common Mistakes I Still See (Don't Laugh—I've Made Some of These)

Even experienced buyers slip up. Here are the three I see most often:

1. Assuming "premium" paper is always better.
A thick, textured paper might look great for a wedding invitation, but if you're printing fine text or small logos, the texture can make them hard to read. I once had a buyer reject a run of business cards because the embossing made the phone number illegible. The spec was approved. We had to redo it on a smooth stock.

2. Not checking the "winding orientation" of tape rolls.
If you're using a tape dispenser, the roll needs to be wound in the right direction. Sounds trivial, but I've seen customers order 48 rolls of tape—and none fit their dispenser. That's a $200 reorder and a lot of frustration.

3. Overlooking the packaging of the packaging.
When you order custom boxes, they need to be shipped to you. That means they get packed in larger boxes. If you don't specify how you want them packed—flat vs. assembled, nested vs. bundled—the shipper will decide for you. And their priority isn't your convenience, it's volume efficiency.

Bottom line: 5 minutes of verification beats 5 days of correction. The checklist I use isn't complicated. But skipping any one of these steps has cost me—and my customers—real money.
